The Challenge

A client developing an innovative syngas generation technology sought to commercialize its process by creating a complete modular chemical plant capable of converting methane-derived syngas into methanol. The system was intended to capture and utilize gases that would otherwise be flared into the atmosphere, transforming waste emissions into valuable chemical products.

To support rapid deployment and operational flexibility, the client required the entire process plant to be modular and trailer-mounted. This introduced significant engineering and integration challenges due to the limited footprint and strict space constraints associated with mobile processing systems.

In addition to the mechanical and layout limitations, the process required precise optimization of hydrogen concentration and system pressure to maximize methanol production efficiency. Integrating membrane systems, compressors, pressure vessels, controls, and supporting process equipment into a compact mobile platform required careful coordination between multiple technology partners and equipment suppliers.

The client partnered with Re:Build Optimation to engineer and design a complete modular methane-to-methanol processing system capable of supporting field deployment and future commercialization efforts.

Approach

Re:Build Optimation leveraged its extensive experience in the chemical processing and fuels industries to develop a modular system architecture optimized for both process performance and transportable deployment requirements.

The engineering team began by evaluating the client’s syngas generation process and defining the process conditions necessary to support efficient methanol production. Particular attention was given to hydrogen concentration management, compressor integration, and minimizing pressure losses throughout the system.

Because the system needed to fit within the dimensional constraints of a trailer-mounted platform, Re:Build Optimation performed detailed equipment layout studies and modular integration analysis to optimize equipment placement, serviceability, and process flow. The team collaborated closely with membrane technology providers and compressor manufacturers to identify integration strategies that would improve hydrogen optimization while maintaining efficient operation within the limited available footprint.

Re:Build Optimation also coordinated the integration of supporting process equipment, structural systems, controls infrastructure, and pressure-containing components to create a fully integrated modular chemical processing solution.

Solution

Re:Build Optimation engineered and designed a complete modular methane-to-methanol processing system capable of converting waste gas streams into usable chemical products through a compact trailer-mounted platform.

Key project solutions included:

  • Design and integration of a modular syngas processing and methanol production system
  • Development of a trailer-mounted plant layout optimized for compact deployment and field mobility
  • Integration of membrane separation systems to optimize hydrogen concentration within the process stream
  • Coordination and integration of compressor systems to minimize pressure loss and improve process efficiency
  • Novel system integration strategies combining membranes, compressors, and supporting process equipment within a constrained footprint
  • Design and supply support for pressure vessels, control panels, and structural skid frames
  • Integration of process controls and automation systems for safe and reliable operation
  • Coordination with fabrication and equipment partners throughout system construction and deployment
  • Support for commercialization and field implementation of the client’s proprietary technology

The completed system provided the client with a fully integrated modular chemical plant capable of supporting real-world deployment and validation of its methane-to-methanol technology.

Results

Re:Build Optimation successfully delivered a modularized methane-to-methanol processing system that has since been deployed in the field and is actively converting gases that would otherwise be flared into valuable chemical products.

The system demonstrated the feasibility of integrating advanced chemical processing technologies into a compact and transportable platform while maintaining operational efficiency and process reliability. Through careful optimization of hydrogen concentration and pressure management, the project improved overall system performance within the challenging space constraints of the trailer-mounted design.

By supporting fabrication, supplying critical subcomponents, and coordinating integration with multiple technology partners, Re:Build Optimation helped accelerate the commercialization of an innovative carbon capture and utilization solution.
